Modif. du support d'alternateur (custom alternator bracket)

03/04/2013

The first thing I do after the engine fitting trials is the modification of the alternator bracket. I need to gain more room between it and the rail D2. I start by undoing everything to check what are the possibilities.

The alternator bracket is also the power steering pump mount on this engine. I removed the power steering pump when I stripped the Sierra off, because there is no use of it on the Roadster (the Ford Escort MK1/2 is not steering rack is not a power steering rack, and given the light weight of the Roadster, a power steering would be unnecessary). So I can cut this power steering mount off. My first idea was to flip down the alternator to put it below the rail D2 (it would be more or less at the original place of the power steering pump).

But I could see from the first trial (sorry, no pictures) that it is not possible: the alternator is out of the chassis in this configuration. So, the only solution to gain room between the alternator and the chassis is to cut off the upper mounting point of the bracket, because that is the part which stops the engine to be closer to the engine. This mounting point is also used to attached the tenser pulley. In deed, on this engine (DOHC), the alternator is fixed, and the belt is tensed by a pulley on a swinging arm, unlike the Pinto where the alternator is mobile around an axis, and the belt is tensed by moving the alternator outwards. By removing this upper mounting point, I will have the alternator swinging around its mounting point (single axis), in the same way as on the Pinto. I will so need a tenser strip or another tenser device to hold the alternator in place when the belt tensed.

I'm quite happy with this little bracket.

Je monte l'alternateur dessus.
I fit the alternator on it.

I now have enough room between the alternator and the rail D2.

For now, I momentarily use a metal strip (the same as the ones I use to attach the fuel tank) to hold /adjust the alternator position. The laternator can swign between...
... une position maximum
... a maximum position.

... et une position minimum
... and a minimum position

In order to order the right belt (the original one is of course too long, first because I removed the power steering pump, and second because the alternator is now closer to the engine), I need to take some measurements.

First, the pulleys have 6 grooves, the belt will be a "6PK"

I use masking tape to measure the length of the needed belt.

I cut the tape and stick it on the wall for measurement : minimum 1160mm

l

Same process with the maximum length, the measurement gives 1215mm

As I can't find any satisfying adjustable tensioner, I take the tensioner from the Pinto which is still lying in the bottom of the garage.

I just need to enlarge the original fitting hole (8mm) to a 10mm diameter in order to use one of the unused M10 threads on the block of the DOCH engine.

A bit of cleaning with the flap disc.

Et voilà la travail, ça va parfaitement.
And it fits perfectly.

In order to confirm the minimum length of the belt I will order (I must be able to install it with the alternator in its minimum position), I try something with the original belt.

I cut it at the minimum length: 1160mm. than  I join the two ends with a piece of metal strip, and two bolts.

This first trial allows me to see that a 1160mm belt will be too short to be installed, as it is impossible to stretch it enough to fit.

I need to plan for a longer belt. unfortunately, when I try with a longer metal strip (1180mm total), the belt breaks at one of the bolt holes, and I must stop here. But my guess is that a 1180mm long belt will be OK.

Je commande donc une courroie n° 6PK1180.
So, I order a belt number 6PK1180.

Excellent ! Merci Michel !
In the same time that I received parts from Exact France, I alos receive the belt (as well as the 4 wheel bearing kits) from the company Broum of my friend Michel, who very kindly offered me these parts. Thank you Michel!

And the 6PK1180 belt I receive from him fits perfectly.

I can tense the alternator without touching the chassis, wicked !

It is a necessary adaptation to the use of the DOHC engine in the Roadster's chassis, and I'm very glad everything ended in the right way.

Tensioning the alternator belt is not very convenient with this part. It is also pretty close to the cooling wings. So I adapted a part to make the operation much more convenient. Details in this post.

Why am I finding myself  installing a 2.0i DOHC (Twin Cam) and a MT75 gearbox whereas it was absolutely not the first plan? This story of engine/gearbox choice is quite complicated, and for the explanation, please read this post.

So I hoped that the DOHC and the gearbox will fit in the chassis. Trying to fit the engine on this Easter day is a moment of truth I've been waiting for three months.

I sat the engine on pieces of wood of the same height as the Sierra rubber engine mounts (80mm) because the EM boxes are not drilled yet, and I wait to be sure everything fits before doing it.

The first tries of this afternoon show that it fits, the engine and the gearbox slide, not without difficulties though, in the engine bay and the transmission tunnel. Everything is almost OK.

On the right side (engine started side), the room beside the passenger foot well is sufficient to fit the wide part of the MT75 gearbox as I expected.

On the left side, however, the casting stub touched the driver foot well wall (CP17 plate), stopping the engine and gearbox to self-centre and to go a bit further back.

A thread on the Haynes forum confirms that this stud is useless, it is just a casing remaining bit, and that I can remove it.

The next day, I remove it with the angle grinder. I can now install the gearbox+engine perfectly centred on the engine mount boxes and my pieces of wood.

Another problem seems to appear. The alternator is really close to D2 rail on the right side. It is obvious that the engine movements will make it bang into D2 regularly.

To confirm that, I want to place the engine on the rubber mounts. I have now to drill the engine mount boxes. I take the measurements directly on the Sierra shell which is still lying outside, easier than directly on the engine.

I put the engine mounts without securing them, and put back the engine on.

The gap between the bell housing and the driver's foot well is now at least 10mm, which, according to the friends from the forum, is enough, especially if I use stiffer engine mounts which will limit engine movements.

The original rubber mounts from the Sierra are considered too soft for the Roadster. Landrover engine mounts (see this thread on the Haynes forum) seem to be the best ones, but they are much lower (35mm high only). This can give ground clearance issues, because even with a shorten sump (lowest point of the Roadster) and the bottom part of the MT75 ground flush with the sump, ground clearance might not be enough with Landrover engine mounts. We'll see later, when I get the sump shortened, I'll calculate the minimum ground clearance I need, and I'll adapt the engine mounts according to it.

But the alternator really touches D2 rail, and I can't leave it like that.

This is the maximum clearance I can have by pushing the engine as much as I can to the left, it is definitely not enough.

I will have to modify the alternator bracket.

Anyway, we can say that a MT75 fits (tightly but it fits) a "book" chassis, assuming it is a LHD.

I'm quite happy to see that except modifying the alternator bracket, I have absolutely no other adaptation to do on the chassis, nor on the engine (flywheel). That means I can install all the elements from the donor (electric loom, ECU, speedo, reverse light, and so on).
Well, I now have a Pinto SOHC and a Type9 gearbox that I bought for nothing. I keep them for now (you never know!) and it will not be difficult to sell them on the Internet.
